A lot of the "won't start" PowerFlex 525 calls I go out on end the same way. The drive matches the print. Display on, no fault, motor not turning. The print just never showed the wire jumper on terminal 01, the board jumper that sets sink or source, or that a new 525 takes its start from the keypad, not your terminals.
So here's the PowerFlex 525 wiring diagram I work from, terminal by terminal, plus the order I check things when a drive that's wired right still sits there.
The PowerFlex 525 wiring diagram, terminal by terminal

PowerFlex 525 wiring diagram of the control I/O block, color-coded by function, with both factory jumpers and the three board jumpers in their factory positions.
The I/O has three commons, isolated from each other and from ground: 04 for the digital inputs and the +24 V on 11, 14 for the analog side and the +10 V on 12, 19 for the optos. Pick the wrong one and the circuit has no way home.

Three more jumpers sit on the control board: J5 sets SRC or SNK, J9 makes 07 a pulse input, J10 switches the analog output to 0/4-20 mA. Factory is SRC, Digital Input and 0-10 V. On a drive off another machine I check all three first.
Terminal 01 and the jumper to 11
Terminal 01 is a stop in every control mode, and no parameter turns it off. It ships wired to 11 so the keypad can start the drive. Once 01 becomes your stop or enable, that wire comes out.

So a 525 run over EtherNet/IP still needs 01 closed. Pull the 01-11 wire in a rewire, put nothing back, and a healthy networked drive won't move. I find that one after panel mods more than I'd like.
An E-stop on 01 stops the motor, but it's an ordinary input going through the drive's logic. Safety goes on S1 and S2, or on a hardwired circuit that drops the AC line.
The 3-wire conversion (t062 = 49, t063 = 51) is in my notes on PowerFlex 525 parameters.
Sink or source: J5, and where the 01 jumper moves

Sourcing and sinking on the PowerFlex 525 wiring diagram: the J5 position, where the 01 jumper goes, and which way the current flows.
Out of the box the inputs are sourcing (SRC): switch between +24 V and the input, current back through 04. Sinking (SNK) flips it, and the switch between the input and 04 pulls the input low.
Going to SNK, two things move together: J5 goes to SNK, and the factory wire moves from 01-11 to 01-04. Leave it on 11 and 01 sits at 24 V, which a sinking input reads as open. Permanent stop.

PLC outputs into the drive inputs

PowerFlex 525 wiring diagram for a sourcing PLC output card on external 24 V: the card's 0 V lands on terminal 04 of every drive, chained, grounded at one point.
Every input is 24 V DC at 6 mA. A 120 V AC output card goes through an interposing relay, never straight onto these terminals.
Relay output cards are easy: dry contact, 11 on one side, the input on the other. A sourcing DC card (PNP style) wants SRC too, wired the external-supply way: card output to the input, card 0 V to terminal 04. Skip that 0 V wire and the input never turns on, while the card's LED swears the output is fine.
Sinking cards (NPN style) mean SNK. Fine for one drive. For a row of drives off one card I'd use sourcing outputs and SRC, because in SNK on the internal supply the 04s must not be tied together. One drive loses power and the others sharing its common can start on their own.
Not sure what the drive sees? b013 shows 01 to 03 and b014 shows 05 to 08, read from the right, and 1 means closed. Output on, digit at 0: check the common and J5, not the PLC.
Hand/Off/Auto from the factory defaults
On the PowerFlex 525 wiring diagram, terminal 07 looks like just another input. It isn't. A new 525 starts from the keypad (P046) at the keypad pot speed (P047), and closing 07 switches it to Start Source 2 and Speed Reference 2, which ship as the terminal block (P048) and the 0-10 V input on 13 (P049).
So a Run contact on 02 does nothing until 07 closes or P046 changes. Annoying once. After that it's a free HOA, no extra relays:

|
Auto |

Run on 02, speed on 13. Or EtherNet/IP with P048 = 5, P049 = 15 |

PowerFlex 525 wiring diagram for Hand/Off/Auto: closing terminal 07 moves the drive from keypad control to Start Source 2, no extra relays needed.
Two catches. A closed 05 or 06 overrides every speed source above. And on the default edge trigger the drive needs Run to close after a stop, power loss or fault, so a PLC already holding Run as the selector leaves Off won't start it. Level Sense (t064 = 1) avoids that, but then a held Run restarts the motor the moment the stop clears, and it isn't for network-controlled drives.
Analog: 13 or 15, one at a time
There's no analog input jumper anywhere on the PowerFlex 525 wiring diagram. Voltage on 13, current on 15, 14 is the common. And only one analog speed source at a time: a pot plus a 4-20 mA loop "just in case" leaves the reference undetermined.

Feeding 15 from a voltage source can damage it. Loss detection ships off: t094 for 0-10 V (below 1 V), t097 for 4-20 mA (below 2 mA). One pot, several drives: 14s tied together, 13 daisy-chained, every drive powered. Shielded 18 AWG for all of it.
Outputs: the two relays are not the same relay
Relay 1 gives you a normally open contact on R1-R2. The second relay is different: R5-R6, normally closed only, shipped as Motor Running. So that contact opens while the motor runs, and a run light hung there glows when the drive is stopped.

Half an amp inductive isn't much, so contactor and brake coils get an interposing relay. The optos switch the low side: load from +24 V to the output, 19 to the supply common, diode across any relay coil. J10 has to match what t088 asks of the analog output.
Run light off the drive's own 24 V: 11 to R2, R1 to the lamp, lamp to 04, t076 = 2 "MotorRunning." At default it shows Ready, not Run. Mind the 100 mA on 11. Every closed input takes 6 mA of it, and so do S1 and S2 when they’re fed from S+.
PowerFlex 525 STO wiring: S1, S2 and S+

PowerFlex 525 wiring diagram for STO (safe torque off): the factory jumper on the left, a dual-channel safety relay on the right.
The PowerFlex 525 wiring diagram shows S1, S2 and S+ bridged by a protective jumper, and that's how every drive ships. S+ is internal 24 V, the same supply as 11, so with the jumper in, STO stays out of the way. Pull it and S1 and S2 are your two safety channels.
Open both. If one opens and the other doesn't follow within the discrepancy time, you get F111, and by default only a power cycle clears it (t106 allows a fault reset on FRN 5.xxx and later). Both together gives F059, or a quiet safe state with t105 = 1 "FaultDisable."
That discrepancy time is where retrofits bite: 1 second on FRN 5.xxx and later, 10 ms on FRN 4.xxx and earlier. A gate switch whose two contacts don’t break within 10 ms of each other can throw F111 on FRN 4.xxx and run fine on FRN 5.xxx, so check firmware before condemning the switch.
· Alone, the STO is Category 3 / PLd, SIL 2. PLe / SIL 3 takes an external 24 V supply plus a safety contactor that the same safety relay drops out together with STO.
· STO is a coast stop. For a controlled stop, a safety relay with a delayed output stops the drive first and opens S1 and S2 after a set delay.
· External 24 V on S1 and S2 must be SELV, PELV or Class 2. Recommended cable: 3-conductor shielded 18 AWG.
· The drive may not catch a fault in the external wiring, S1 shorted to 24 V for example. A monitoring safety relay has to, or duct or armor rules it out.
· STO removes torque, not voltage. Motor terminals can still be live.
· For status, set a relay or opto to 29 "Safe-Off" (both inputs dropped) or 30 "SafeTqPermit" (both made, FRN 5.xxx and later), or read b006 digit 5. I use those for the HMI and PLC only; safety stays with the safety relay.

Wired right, still won't run: the order I check
Bench test first. Back up the parameters, take all I/O wiring off, confirm the S1/S2/S+ jumper and the 01-11 wire, put J5, J9 and J10 on factory, set P053 = 2 "Factory Rset," press Start on the keypad. A healthy drive runs on the keypad pot. If it does, the problem sits between your PowerFlex 525 wiring diagram and the parameters. If not, stop chasing field wiring.

FAQ
Is the PowerFlex 525 wiring diagram the same for every frame size?
Control terminals, yes, A through E. Power terminals keep their names, but Frame E has its own layout, and the wire range and torque change with the frame.
What is the jumper between terminals 01 and 11?
It holds the stop input closed so the keypad or a network can start the drive. Pull it once 01 is wired as a stop or enable. In sink mode it moves to 01-04.
Does the Allen Bradley PowerFlex 525 wiring diagram allow 120 V control?
Not on the inputs. They're 24 V DC only, so 120 V AC control goes through interposing relays. The drive's own relay outputs handle 120 V or 240 V AC within their rating.
How do I wire 4-20 mA to a PowerFlex 525?
Positive to 15, common to 14, P047 = 6 "4-20mA Input," and nothing on 13. Set t097 if a broken loop should stop or fault the drive.
When the bench test says it's the drive
If the bench test fails, no PowerFlex 525 wiring diagram will fix it. IQElectro keeps PowerFlex 525 drives on the shelf, from Frame A 240 V units like the 25B-B2P5N104 up to 480 V drives such as the 25B-D010N104 and 25B-D030N104. Send the catalog number off the nameplate and we'll confirm the match before it ships.
